Engine block damage is one of the most serious problems that can occur in heavy machinery, marine engines, or industrial equipment. Cracks and structural failures in engine components often lead to expensive replacements and long downtime. Fortunately, modern repair techniques such as metal stitching offer a reliable and cost-effective solution.

In South Africa, industries such as marine, mining, power generation, and manufacturing rely on efficient engine repair services to maintain operational continuity. R A Power Solutions provides advanced metal stitching engine block repair services designed to restore damaged engine components without the need for welding or replacement.

What is metal stitching?

Metal stitching, also known as cold metal repair, is a specialized mechanical technique that repairs cracks, breaks, and damage in cast iron or aluminum components. Unlike welding, this method does not use heat. Instead, technicians install specially designed metal locks and pins across the crack to restore the component’s strength and alignment.

This technique is widely used for repairing:

Engine blocks

Cylinder heads

Compressor housings

Turbine casings

Pump bodies

Heavy machinery frames

Because the process does not generate heat, it eliminates the risk of distortion or further cracking that can occur during traditional welding.

Engine Block window during repairs

Metal Stitching And Metal Locking

Why Engine Blocks Crack

Engine blocks operate under extreme temperature, pressure, and mechanical stress. Over time, these conditions can cause structural damage.

Some common causes of engine block cracks include:

Overheating: Excessive heat can weaken metal and cause expansion that leads to cracks.

Thermal stress: Rapid heating and cooling cycles create internal stress within the metal.

Mechanical load: Heavy operational loads can gradually damage engine components.

Poor maintenance: Lack of proper lubrication and cooling increases the risk of engine failure.

Manufacturing defects: Small imperfections may expand over time under working conditions.

When such damage occurs, replacing the engine block can be extremely costly and time-consuming. Metal stitching offers a practical alternative.

Advantages of Metal Stitching Engine Block Repair

The process of metal stitching has become a preferred repair method for large engines and critical equipment because of its many benefits.

No Heat Process
Since the repair is performed without heat, the original structure of the metal remains intact. This prevents distortion and avoids the creation of new stress points.

Cost-Effective Solution
Repairing a damaged engine block through metal stitching is significantly more economical than replacing the entire component.

Minimal Downtime
Technicians can often perform the repair on-site, which eliminates the need to dismantle large machinery and saves valuable time.

Restores Structural Strength
Special metal locks and pins restore the strength of the cracked component, making it capable of handling operational loads again.

Suitable for Cast Iron Components
Many heavy engines are made of cast iron, which is difficult to weld. Metal stitching is one of the safest repair methods for such materials.

Metal Stitching Process for Engine Block Repair

At R A Power Solutions, the repair process follows a precise engineering procedure to ensure reliable results.

(i) Inspection and Damage Assessment

Engine specialists first examine the crack location, length, and severity to determine the best repair strategy.

(ii) Drilling Along the Crack Line

Technicians drill small holes along the damaged area to prepare the surface for installing metal stitching locks.

(iii) Installation of Metal Locks

Specially designed metal locks are inserted across the crack. These locks pull the cracked sections tightly together.

(iv) Insertion of Stitching Pins

Metal stitching pins are installed to seal the crack and reinforce the repaired section.

(v) Surface Finishing and Testing

The repaired area is finished and pressure-tested to ensure the engine block regains its original strength and sealing capability.

Applications Across Industries in South Africa

Industries across South Africa rely on metal stitching for repairing critical equipment, including

Marine engine repair

Mining machinery maintenance

Power plant engine servicing

Industrial compressor repair

Heavy equipment restoration

Because these sectors operate large engines continuously, reliable repair solutions are essential to prevent long production stoppages.

Why Metal Stitching Even Matters

Most people say, “Time to scrap and replace,” when a heavy machine casting breaks, a turbine housing splits, or a cast iron engine block cracks. But what if you could fix that broken piece of metal without welding, bending it, or replacing the whole thing? That’s where metal stitching (sometimes called metalocking) comes in. It might save you a lot of money.

What Metal Stitching or Metalocking Actually Means

Metal stitching, which is also known as cold metal mending or metalocking, is a tried-and-true way to fix cast iron, steel, aluminum, or other comparable cast parts that are cracked or damaged. This method doesn’t involve welding, which melts metal, adds heat, and can cause distortion. Instead, it employs specially designed metal “keys” or “locks” and stitching pins to mechanically pull the broken sections back together, sealing the fracture and restoring strength.

This procedure goes back to the 1930s, when it was first used to fix oil-field castings where welding with an open flame was dangerous.

How the Process Works (Step by Step)

1. Drilling or stop-holes: Technicians drill holes at the extremities of the crack to keep it from spreading.

2. Making a slot or aperture: A pattern of holes is made along the crack, usually at right angles, and then connected to provide a slot that fits the shape of the metal keys.

3. Putting in Metal Keys and Locks: Special alloy keys are put into those slots and hammered to make a strong bond between the two metals.

4. Stitching with Pins or Studs: Along the fracture line, holes are drilled and threaded, and then interlocking stitching pins or studs are put in. These close the crack and make the joint watertight.

5. Finishing: After the region is secured, it is ground flush, sometimes machined, and finished to bring back its original shape, alignment, and surface integrity.

Why does it beat welding or replacing it by a long shot

No heat means no distortion:

Since there is no welding or heat, the old casting won’t warp, have any residual tension, or modify its metal structure, which could make it weaker.

Original geometry preserved:

Because the metal isn’t melted or changed too much, the repaired part usually keeps its original alignment, size, and surface finish, which means that re-machining is less likely to be needed.

Strong, leak-proof repair:

The metal stitching and locking make the repair as strong as (or sometimes stronger than) the original casting. Repairs are typically gas-tight or liquid-tight, which is beneficial for engine blocks, pump housings, turbine casings, and other things.

Quick and onsite:

Repairs can typically be done on-site, so you don’t have to take apart big machines or send parts to a workshop. That means a lot less downtime and big savings over replacing parts.

Cost-effective:

Stitching or locking repairs typically cost a lot less than getting a new casting, and you also eliminate the costs of downtime, transportation, and installation.

Where This Method Can Be Used

Metal stitching works across a ton of industrial components:

Engine blocks, cylinder heads, crankcases

Turbine and compressor housings

Pump & gearbox casings

Machine bedplates, press structures, forging frames

Basically, if it’s cast iron, cast steel, or cast aluminum—and cracked—this method might save it. A ship’s engine block may crack, a power plant’s pump casing may break, or a foundry’s press frame may fail.

Why Metal Stitching Makes Even More Sense in 2025

Industries today face massive downtime costs. Welding large castings often leads to distortion, micro-cracks, weakened structure, and costly re-machining. Cold metal stitching avoids all of that. It’s now one of the most preferred emergency repair and maintenance solutions in marine, power, manufacturing, and heavy equipment industries because it’s quick, eco-friendly, and keeps expensive parts in use for years.

A Real-World Win

Imagine a diesel engine block with a massive crack. Most people would write it off as scrap. But with cold stitching — drilling, inserting keys, sealing with pins, pressure testing, and machining — the block comes back as strong as new. Many marine vessels, power plants, and factories around the globe have saved valuable components this way.

When Metal Stitching Might Not Fit the Situation

It’s not magic — a few things can limit it:

If the casting is shattered into many pieces

If the damage is too extensive

If unskilled technicians attempt the repair

If the component will operate under extreme stress, needing deeper analysis

Quality of workmanship matters a lot in this process.

Don’t rush to scrap or weld a cracked engine block, turbine casing, or any expensive casting. Cold-metal stitching is a proven, cost-saving, distortion-free, and long-term solution trusted worldwide.
FAQs

1: What exactly is Metal Stitching / Metal locking—and how does it repair cracked castings without welding?
Metal Stitching / Metal Locking is a “cold-repair” method used to fix cracks or fractures in cast iron, cast steel, aluminium, or similar cast parts. Instead of welding (which melts metal and adds heat), the process uses specially engineered metal “keys,” “locks,” and stitching pins to mechanically draw the cracked parts back together. The crack is sealed, and structural integrity is restored—all without changing the metal’s original thermal properties or causing heat-related distortion.

2: What kind of materials and components can be repaired using this method?
Metal stitching/locking works on a variety of heavy-duty cast components: cast iron, cast steel, and cast aluminium parts. It’s commonly used for things like engine blocks and crankcases, turbine and compressor housings, pump and gearbox casings, industrial machine bedplates, press frames, and many other cast components — basically, any cracked casting that needs structural repair.

3: Is the repair process done onsite, or do I have to send the part to a workshop?
One of the biggest advantages of this method is that repairs can usually be done onsite. There’s often no need to dismantle the entire machine or ship the casting to a workshop. That means reduced downtime, lower transport costs, and faster turnaround—especially valuable in heavy-industry, marine, power-plant, or industrial settings.

4: Will the repaired casting be as strong and reliable as a new one? Can it handle pressure, fluid sealing, and heavy loads?
Yes — when done correctly, metal-stitched/locked repairs are often gas-tight or liquid-tight and restore structural strength comparable to (or sometimes better than) the original casting. Because there is no heat distortion, the original geometry and alignment are preserved. This makes the repair suitable for components under pressure (engine blocks, pump housings, turbine casings, etc.) and supports heavy industrial load-bearing requirements.

5: Are there limitations—like cases when Metal Stitching might not work?
Yes. While it’s a powerful repair method, it’s not magic. If the casting is shattered into many pieces, or if the damage is too extensive (beyond a clean crack), stitching/locking may not be feasible. Also, the quality of the repair depends heavily on the technician’s skill—misaligned drilling, poor key/pin insertion, or shoddy finishing can lead to weak repairs. In high-stress or fatigue-sensitive components, sometimes further stress analysis is needed to decide whether repair or full replacement is safer.

Metal Stitching, also called Cold Metal Repair or Metal Locking, uses precision mechanical techniques to restore cracked or damaged cast iron, cast steel, and aluminum components without welding or heat. Instead of melting the metal like welding does, this method uses specially designed keys and stitching pins (locks) to pull the cracked metal together and permanently seal the fracture.

This process is trusted in industries like,

Marine engines and crankcases

Power plants and turbine casings

Pump and compressor housings

Heavy industrial machinery

Why Not Welding?

Welding large cast components often causes:

Heat distortion

Loss of strength due to metallurgical changes

Crack expansion or new cracks

Metal stitching avoids heat damage and preserves the original material strength.

How Keys & Locks Work in Metal Stitching

The core of Metal stitching involves installing metal keys (locks) and stitching pins into the crack

Material Used in Metal Locking and Metal Stitching Process

Step-by-Step Explanation:

Step 1: Drilling and Stop-Holing

Small holes are drilled at both ends of the crack.

This prevents the crack from spreading during the repair.

Step 2: Installing “Locks” (Metal Keys)

A series of overlapping slots are machined along the length of the crack.

Technicians insert precision-engineered metal locks (keys) into the slots

Purpose of Keys/Locks:

They mechanically pull both sides of the crack tightly together.

They distribute load and stress evenly across the repaired area.

The locks exceed the strength of the original casting and restore structural integrity

Step 3: Installing Stitching Pins

Holes are drilled perpendicular to the crack.

Technicians screw stitching pins into the holes to fill and seal the crack,

Purpose of Stitching Pins:

They hold the metal in compression.

They make the repair pressure-tight, preventing leaks of oil, coolant, or gas.

Step 4: Surface Finishing

The repaired area machined flush.

After finishing, the repair hides the crack and restores the component to OEM tolerances.

Metal Locking of Broken window

Advantages of Using Keys & Locks in Metal Stitching:

Benefit

Result

No heat involved

No warping or distortion

Strong mechanical reinforcement

Strength equal to or greater than original

Pressure-tight sealing

Ideal for engine blocks, heads, casings

Minimal downtime

No dismantling required—repairs can be done on-site

Cost-effective

Saves 60–80% vs. replacement cost

Where This Method Is Used

Metal stitching with keys and locks is commonly used for:

Cracked diesel engine blocks

Turbine and pump casings

Compressor housings

Marine engine frames and bedplates

Generator casings

Whether the crack is small or several feet long, the stitching process scales to the size and location of the damage.

Metal stitching using precision metal keys and stitching locks is a reliable, proven, and cost-effective cold repair technique. Unlike welding, it involves zero heat—meaning no distortion, no stress, and no change in material properties. This method restores the structural integrity of cracked cast components and saves industries from huge downtime, dismantling, and replacement costs.

Traditional welding procedures typically don’t work well when fixing broken cast iron castings because they cause tension and deformation from the heat. This is when the cold repair method called metal stitching and metal locking really makes a difference. Businesses worldwide use this method as a safe and permanent way to repair cracks in cast iron, eliminating the risks associated with welding.

What does “metal stitching” mean?

Metal stitching, also known as metal locking, uses a cold repair method to fix cracked or damaged cast iron parts effectively. This method doesn’t use heat; thus, there is no possibility of warping or changing the qualities of the material, unlike welding. Technicians often use it to fix cracks in engines, compressors, pumps, and other heavy machinery on the job site.

Why Pick Metal Locking to Fix Cast Iron Cracks?

No heat is needed; thus, it’s safe for castings that can’t handle heat.

Strong and long-lasting—brings back original strength

Repair on site—no need to take apart heavy machinery

Cost-Effective—saves money on time and logistics

RA Power Solutions, with 45 years of presence in the international market, has been successfully repairing heavy cast iron, aluminum, bronze, and cast steel components using the metal locking and metal stitching process. This is a cold process and no heat is generated.

The crack repair developed in high-casting components is executed onsite without dismantling the main equipment. RA Power Solutions has developed special alloy keys and locks that have almost ten times more strength than the original casting. Now it is possible to repair the cracks that develop in large, heavy-duty cylinder liners. The cracks repaired are mainly in the non-operational area of the cylinder liners. The repair of cracks in large cylinder liners has become popular, as in most cases, it is not possible to arrange the replacement of the cracked liners with new ones.

RA Power Solutions has saved a number of engines by repairing damaged cylinder liners. Our technicians repair cracks using our metal locking and metal stitching process

RA Power Solutions is one of the oldest companies based in New Delhi, India, undertaking crack repairs of damaged heavy components, manufactured out of cast iron, bronze, aluminium, and cast steel by cold process of metal lock and metal stitching.

Metal stitching and metal locking is a simple but proven process of repairing cracks in heavy components without following the wielding method, which generates excessive heat.

We observe that heavy components made of cast iron, bronze, cast steel, and aluminium often get damaged due to accidents. When the damaged portion of the casting breaks into pieces, replacement with a new component is usually not possible. A new part is expensive, takes time to manufacture, or belongs to obsolete equipment.

RA Power Solutions has experienced technicians who cut off the damaged portion of the component completely. They make a new casting of cast iron, cast steel, or aluminium as per the original component and bring it to the site. The team assembles the new casting properly and metal stitches it using the best quality metal keys and locks.

The photographs shown in this blog are of MAN main engine model SMIT MAN R666W (Main Engine Port Side) which met with a serious accident. In this case, we have successfully repaired the engine block, cylinder liner, and piston having multiple cracks, lengths measuring from 75 mm to 190 mm.

Advantages of repair of damage casting and crack by metal lock and metal stitching process.

This method of crack repair is the cheapest and can be executed in a short time. Onsite metal stitching repair is undertaken using our in-house trained technicians and consumables. Crack repair and repair of damage casting can be done in any part of the world and on board the vessel as our technicians have valid passports and seaman books. The process of crack repair by metal lock and metal stitching is approved throughout the world including Lloyds.

For more details regardingCrack repair in cast iron, crack repair of aluminium and cast iron repair by metal lock and metal stitching, please email us at rajshahani@rapowersolutions.com, or info@rapowersolutions.com, or call us at +91 9582647131 or +91 9810012383.

RA Power Solutions was informed about a serious accident on a vessel damaging SMIT MAN R666W (Main Engine). The cylinder liner and Engine block housing developed multiple cracks. Two technicians having experience of 45 years in crack repair by metal stitching and metal locking were deputed on board a vessel.

The following are the main observations after the inspection of the cylinder liners and engine block:

The damaged cylinder liners and cylinder block were subjected to a crack detection test by MPI. RA Power Solutions uses a high-intensity Magna Flux torch to detect the cracks. Our technicians are also level three qualified to undertake the MPI test.

The details of the crack observed in the cylinder liners and cylinder block of the MAN main engine are as follows:

Cylinder Liners: A crack having a length of approximately 150 mm was observed.

In the case of the engine block, two numbers of cracks were observed.

A crack having a length of about 120 mm was observed in the cylinder liner sitting area on a fuel pump side.

A crack measuring about 130 mm was observed in the cylinder liner sitting area on the exhaust side.

The hardness of the cylinder liner was observed between 220-250 HB.

Repair undertaken by RA Power Solutions:

In the case of cylinder liners, the crack was repaired from the inside and from the outer diameter as well by a metal lock process. We used special alloy locks and keys to repair the crack.

The two cracks in the engine block liner sitting area were repaired by a metal lock. After repairs, the proper grinding and polishing were done on the crack area to maintain the specified tolerance.

The liners were assembled in the presence of our technicians. The engine was put into operation after the leak test. The performance of the engine after crack repair of cylinder liners and engine block is observed satisfactory.

Metal Locking and Metal Stitching is the process by which cracks or damaged, broken cast iron, bronze, and aluminum components can be repaired. We have been extending services for metal locking and metal stitching for turbine-generating equipment, large water pumps, forging equipment, and various components of high-capacity diesel-generating sets. All these years, we have been regularly repairing cracks and seriously damaged components manufactured out of aluminum, bronze, and cast iron by the metal locking and metal stitching process. We use the latest technology, processes, and consumables for successful and guaranteed repairs.

All the repairs executed by us are on-site and without disassembly of the main equipment.

The procedure for metal locking and metal stitching of damaged components, as followed by RA Power Solutions, is as follows:

A drilling fixture is attached at right angles to the crack. A hole pattern is drilled and repeated at intervals of 3/4 to 1-1/4 inches apart.

The metal between each drilled hole is removed with the help of pneumatic tools to form a slot. The stock removed is narrower than the drilled hole, thus forming a serrated opening.

We insert preformed locks of high-tensile alloy into the drilled slot. We peen the locks into the slots one on top of the other in an overlapping pattern. The casting thickness limits the depth, and we determine it by the required strength.

After the locks are installed, holes are drilled and tapped, and threaded fasteners are applied. These are spotted along the entire length of the crack, overlapping one another. Their purpose, in part, is to fill the fracture with new metal and provide a pressure seal.

The entire repair area is peened flush and finished ground. Painted if required.

The Metal Locking technique can be used to repair everything from casting faults. The broken machinery and improper machining to intricate items such as marine engines and gears. We can work on a wide array of materials, including work-hardened and heat-treated items.
